    I have some abs like material ill try, or i might just do fiberglass, mold the hardware into the flap, and pot the installation holes

    Is it going to be like a pour mold? Poured in as two separate materials that harden after a set time?

    I'm genuinely interested because molding and forming is part of what I do currently.

    Yeah, i was working with rotational molding some stuff, but i could easily make these a pour mold.

    Probably the way to get the best results would be a two piece pour mold. One that clamps together and has a hole (or a few holes) on the sides to fill in. This would require more engineering, but would achieve a great quality product.

    What it comes down to for me is whether or not to build the hardware into the flap.

    ABS all the way, fiberglass will break way too fast. Just my 2 cents! Maybe polyutherane would be awwsum!!
