maximum width without modifying bumper is 11" wide...10" maximum if you want to go 6", the bumper spaces are slighly triangular
and the longer the FMIC the more restrictive it is...not sure how that effects surface area, also not sure if it would end up a more efficient cooling solution or not...would need to be tested...keep in mind the SMIC locations assuming you seal it properly will develop greater pressures...so more flow through the SMIC's in the SMIC location than if they were in the FMIC location
you'd be better asking ARE.com.au I recon :)
put 4"+ in front of your radiator your asking for overheating problems .
how exactly do you figure that? once you've split the airflow so it fits in the fins of the core, it doesn't cost you anything to keep it moving in the same size enclosure. in fact, the longer the enclosure, the cooler the charge can get; boyle's law comes into play--meaning that is should now take less force to push the air through the core.
i'll give you that a 24x8" core will probably be less restriction than a 24x12" core (more fins, wider area to spread the charge out to). what i'm saying is that i don't see how a 24x12" core is any more restrictive than a 18x12" core.
p.s.
this is what i've got on my car currently:

take any core manufacturer and compare their CFM ratings for different core sizes
ok for examble
http://www.bellintercoolers.com/Images/G_AACoreDimH.jpg
A4.50xB12.10xC18.00 817 CFM
A4.50xB12.10xC24.00 729 CFM
see less flow
A4.50xB2.00xC6.00 173 CFM
A4.50xB4.00xC6.00 346 CFM
see douple flow !
