So I tacked the flange onto the manifold and ground out the holes. The runners are definitely bigger on the NA plenum. I'm a little concerned though about the amount of material left between the runners. You can see it's pretty thin. I can't bend or break it with my fingers, but I'm not sure about it heating up then cooling off over time. It's 6061 aluminum, any thoughts?

Looks good, not sure about the strength of it, but doesn't look much different than the porting you see on heads where they are ported to sharp edges. I think that there's enough material around it to withstand the abuse, but push comes to shove, couldn't you throw it in an oven, heat it up to about 300-400 degrees and try to bend it with a pair of pliers or something?
is that an NA plenum thats ported that you welded the plate onto or a TT plenum?

It's an NA plenum. I didn't port it out at all really. I tack welded the aluminum plate to it, drilled some big holes, and ground out the openings to kind of mimic the runner diameter. The NA runner is definitely bigger than the TT one where it meets the surge tank. The NA plenum normally has valves here that open/close to help with torque and they have a little opening under the valves for constant air flow.
From the looks of it this is the part that gets welded to the plenum. If it is you'll be fine as it's basically knife edged.
Just don't hit with a 100 shot of NOS....I think you know....
I'm getting an itch to buy an xg350 upper plenum and mate the runners to an XS tank like devilmightcry did...maybe next year though..xg runners are also 10" long but wider than 3/s runners..
It is all tacked together now. Clears the hood with plenty of room. Only issue I am having now is with the throttle cable. The oem q45 tb is so huge that the throttle able attachment is like 1.5 inches off the TB. I would have to mount the cable to the rear IC pipe to make the cable run straight to it. I'm going to see if there is any kind of modification I can do to the TB to get the cable mounting point closer. Or I may try an aftermarket one if I can find one that is proven not to leak.
