Wow that's a big difference!
It's been a while, but my friend cut out all the pieces and pre-bent some of them. He used 6061 3/16 aluminum and 1/4" aluminum for the flange that meets the lower plenum. I need to port out the holes still. He only has 1/4" thick aluminum at work so I will probably order a q45 flange. There is one on ebay that is 1/2" for $70. Torque Solutions has one for $50 shipped but they don't list a thickness. I sent them an email.

Ross has them for $50 ish. Over 3/4".
Wow I had never heard of that site. They have some other nice manifold parts that may have made my design easier. Looks like they are out of stock though for what I need:(
Side note, only $50 for this looks like a steal. Then another $50 for the D style flange. Add a plate on the end, weld to a cut TT plenum or na lower w/ spacer.

How have you guys not heard of Ross? They are the "go to" place for mani fab parts. Hit or miss if they have anything in stock. Apologies for not sending you there sooner!
If I had heard of Ross I probably would have went with their stuff instead of mocking up my own.
I went with a torque solutions q45 flange. I emailed them and they said the width is 12mm which is about 1/2". It will be here tomorrow. My buddy that is going to weld it is out in Chicago right now for a work convention. But I should be able to get it tacked together this week and ready for him when he returns.
This is what I would do for the Ross one. It would be very similiar to the DR one. About $200 in parts, some cutting, and welding.
You can see how close the NA lower comes to the rear valve cover. The height of this flange is 2.75 inches. The D shapped Ross pipe is 3.25" here. That means to center it you would have 1/4 inch overhang on the bottom and the top. I don't think it would work as-is (would hit valve cover) but if you add the 1/4" 3sx plenum spacer I bet it would fit fine. You may need to angle the bottom of it on the drivers side as the rear valve cover has a high spot there, but that would be it.
