6k+ RPM is like whoa. I've never driven a car that keeps building power to redline quite the way this does. Below 3k RPM the cams make the engine feel a bit lazy, but not undrivable at all. I think the displacement is helping that. So far the tuning has gone decently. Idles nicely at 1300 RPM and it's a beast with a really nice smooth AFR through WOT. Cruising and around the town type stuff is going to be a big PITA to get right as the cams mean I'm not pulling much vacuum and in some RPM and load ranges I can have very different fuel demands so it's a touch annoying.

The KWs actually ride very similarly to the Bilstein Sports... So that's good. Cornering ability and what-not feels good even on the all seasons I'm on at the moment.

So I've got about 60 miles on the new engine and I broke the car already :D A pressure plate strap broke... Not excited about having to pull the trans, but oh well.

So I fixed the GTI last night, swapped out the pressure plate (really genius design, VW... let's make the part that's likely to fail the part that requires the most work and uses non-reusable TTY bolts)

So after doing some research... The strap failure (or rivet failure) is relatively common. The fix is to double strap the plate... So I can buy a pre-made double strapped plate for $275 or steal straps off of one of our busted plates and fasten it all with some grade 12.9 hardware. At least I know what to do next time this happens.

Passed PA state inspection perfectly :D After that I re-aligned my shifter, flushed my brakes with Motul RBF600, and did some other little odds and ends... Including washing the car for the first time in nearly a year, haha.

Did some more logging after smoothing out that wiggly AFR seen above... 94-96% IDC right as I get to red line (shifted at 7900, but close enough). I should probably upgrade to better injectors or switch to a higher pressure FPR again...

Car sounds awesome! I love a cammed four cylinder (or eight haha). Is it possible to fill those fender flares more or is there not enough clearance? Looks like you might be able to go super wide.

I can't go wider without a lot of cutting in the rear. I should be able to go wider in the front. Keep in mind these are my all seasons that run a lot narrower than my summer tires and they're on narrower wheels than the RPF1s :p

My camber is going to lead to some worn inner tread, heh. I had to really abuse the new tires to even get the tires to wear near the shoulder. No more horrendous shoulder wear while on track :)

So, as a lot of you know, I had engine issues on the way to NG... On the Chesepeake Bay Bridge Tunnel I was doing a hard pull behind JasonY's FD RX-7, topping out 3rd and then halfway through 4th. The next time I got on the gas to accelerate out of the tunnel, I had terrible rod knock. Broomfield, JasonY, Greg E, and myself met up at the restaurant at the tunnel exit and figured out what we could do. We decided that I'd attempt to fix it, but we had to call about 8 places to find someone that had a set of bearings in stock. $18 for a set of rod bearings at BAP GEON, and another $50 or at NAPA for tools and supplies, we started on the swap in a hotel parking lot. We were immediately kicked out and told to go to an abandoned gas station down the street. An hour later and I fired up the car and we were away... Yay VW?

About 500 miles later, I had the same bearing fail again. We went to an Advance Auto Parts in Somerset, KY and did another bearing swap. This time I inspected the crank and noticed that the journal felt like sandpaper... I chose to polish the crap off by hand with some 1000 grit sandpaper wrapped around the bearing, using some oil as lube. I don't have a picture of that bearing, but it was just worn out and not disintegrated.

On Friday at NG I pulled the pan off and inspected #4:

I had a blast at NG driving a lot of other people's cars. Thank you to everyone that let me have a go in your cars!

I made it home successfully at a bit after 2AM. 799 Mile trip, something like eleven and a half hours of driving.

Monday I pulled the bearings and #4 looked like this:

Not exactly good, but oh well, it got me home.

All four rods have the same clearance:

I normally run clearances about twice that big... I've ordered a set of race bearings that are .001" undersized to open up the clearances a little. In addition, I polished the journal a bit more by hand.

Yesterday I went out for some driving after work and beat the snot out of the car. Plenty of 2nd and third gear pulls to 8k. No signs of rod knock... but I think I may have some serious pre-ignition as I get sporadic loud metallic noises above 5k RPM when under heavy loads. I checked the spark plugs and I didn't see any signs of detonation, but they are at least one heat range too hot. All four plugs are nearly white, even idling at 12.5:1 AFR for five minutes. They get VERY white after a WOT pull.

So new bearings (sometime, I may just abuse these bearings to see how long they last), colder plugs, and I'll be adding a bit of fuel and removing a bit of timing through the revs.

Pulled 4 degrees of timing and added some fuel. No more funny noises at WOT when the engine is insanely hot. I'm still going to throw in the colder plugs I bought.

It has bearings in it... I guess? I'll pull the pan sometime, but it's supposed to be unbearably hot and humid this week. I don't have much motivation to get to the garage and play around with it.

The pump on the left is an OEM with 100k+ on it... The pump on the right has ~3k on it. Also, notice the horrendous "machine" work in the mounting bolt hole at upper right. See the evidence of the cosmolene staining in the face the gear teeth ride against on the pump on the right so it wasn't bearing material that did the damage to make the pump have MASSIVE tolerances. F**king German Auto Parts "German" pumps are complete garbage.

This picture is especially damning... The new pump looks and feels like sandpaper inside with massive tolerances. The brand new one I just received likely looks identical inside... Notice the horrid "machine" work done to the mounting bolt hole on the right.

The bearings are all wiped. #4 (on the left) has some fatigue cracking of the babbit around the oil hole. If you know King XP series bearings.... That's a LOT of abuse.

So... I swapped oil pumps and bearings again last Friday night. I just wired up/installed a VDO oil pressure gauge last night:

This is at a warm idle (1300rpm), oil temps around 190 degrees F. At 212 degrees F the pressure drops to about 17psi. If I drop the idle speed to 1000rpm the pressure drops to about 12psi. Since this gauge's sender replaced my low pressure warning switch (two post sender, one to the gauge, one to trigger the factory oil pressure warning system) I'm not sure that's correct as the oil pressure warning light should be flickering since it's set at 12psi on this sender's low pressure warning sensor.

Autocross today.... I need to replace my lifters or run heavier oil. They're not staying pumped up and my car sounds like it has a mild misfire until the oil gets cold and pumps them up again... I can't hear it in person but it sounds very obvious listening to the videos on my phone... Anyway.

I did an oil change this morning to 20w50 Brad Penn racing oil (I had 10w40 Brad Penn in it) and gained ~5psi at idle. As long as it keeps the lifters happy I'm happy. I'm betting I need to replace lifters over the winter anyway :(

Some good news though... The oil I took out had ~500 miles on it since I did the pump and bearings. I found absolutely no metal in the oil. No metallic dust, no flakes, just clean oil :D

I put VDO gauges in my car, oil temp, pressure, and coolant temp. I have a difficult time trusting them. I have the LCDBC and watch my coolant temp with it as well as the gauge. The LCDBC will show coolant at 195 pretty steady and the VDO gauge is all over the place between 210 and 220. If the coolant gauge is that far off, how far off are the others?

Reviews online are saying that the VDO gauges are notoriously inaccurate. Up to 20psi off on an oil pressure gauge... Completely unacceptable. I'll change to a STACK once this dies or it falls out of the gauge cup again (it's not a 52mm as advertised, 52mm is the outside diameter of the face :rolleyes:)

I threw on my new rear rotors and wheel bearings. I had to re-bed my rear pads... They were a nice red before (from the manufacturer) and they're now VERY black, I cooked them good :laugh:

I swapped in a set of 30lb injectors. Dropped from 100% duty cycle above 7500 RPM to 86% at red line. Much better :) Easy as pie to tune for, just told MegaSquirt that I was using bigger injectors and it was 95% of the way there. Just needed a little full throttle tweaks at high RPM, and some low load & low RPM tweaks.

I swapped out some lazy lifters (they'd lose their prime and take a while above 3000 RPM to pump back up when I got the oil really hot) and I have no more weird random metallic rattle noise between 3750 and 4250 RPM. Pretty excited about that, the car finally sounds smooth and proper.

Also, I pulled out this lovely intake restriction... I'm sure it's perfectly tuned for a stock (or mildly modded) car still on CIS, but it's a massive restriction at my power levels. Tiny little 1.5" diameter hole... I now have the big oval opening which leads to a lot more intake noise at WOT and a nice noise when I stab the throttle :)

I did another autocross today, Philly Region's last event of the year. Here are my 4 runs. My fastest was my 3rd. I won my class! For a while I was leading PAX and raw times, haha. I managed an 18th of 140 in raw time, which is amazing for my stupid GTI against some of the fastest national competitors and karts. :D Car ran amazingly well too!

Ordered a baffled oil pan, new oil pump and some other odds and ends... Also ordering new bearings. The rest of the stuff I need I already have, just gotta pull the crank and drop it off at a machine shop.

If I didn't have to pull the trans to get the crank out it would be easier than changing spark plugs on a stock VR-4 with all of those stupid vacuum lines :)

Hell no. Did you see what I signed up with? I'm not rushing to get the GTI fixed, though it might be fixed by NG I won't trust it.

So I played around with some tuning on the GTI today (after pulling the pan and inspecting the bearings) and I discovered that I was losing nearly 10 degrees of ignition timing up in the RPMs.

I forgot to set the hardware latency of the hall sensor... As RPMs climb the delay becomes more magnified due to how much more quickly everything is happening.

So yeah, the GTI is now quite a bit faster than it was and runs smoother and sounds healthier... :D

Crankshaft is back in the car... King sent me the wrong rod bearings but I had thankfully bought a set of VW Motorsports bearings. Clearances look good, 0.003" on the mains and 0.002" on the rods. A little snug, but I should be able to run a bit thinner oil which may help keep the lifters pumped up.

I've gotta put the trans back on and a few hours worth of putting things back together... but it's nearly able to be driven for the first time since before NG :D

I fired it up tonight and it runs and has fantastic oil pressure. Nearly double the idle oil pressure of before and the pressure climbs very quickly to ~65psi at 3500 RPM and holds that until at least 6k RPM. I'll finish putting the car together tomorrow and go for a drive.

I pick up a set of brand new Hella lights for a ridiculously low price :) Much clearer than the Autopal lights I had before.

Still been working on the tune, it's now pretty pleasant to drive around and faster than ever and VERY smooth when being driven hard. Around town it's not perfect but that's part of the trade offs with HUGE cams and a plenum intake. Low loads at low RPMs are really sensitive and you have to feather the clutch more than stock, but not a huge deal. It drives pretty well considering how heavily modified it is while still looking pretty much stock even in the engine bay.

Anyone want to buy it? :) Cosmetically looks kinda "meh" and I found some rust in the rear valence :( (hidden under the big rear bumper)

Yes. There's a video somewhere in this thread. Crank walk happened because I didn't know what the heck was wrong so attempted to keep using the clutch, including pushing the pedal really hard to try and get it to disengage in traffic.
